Why Daily Inspection Records Matter Beyond Compliance

Every CWI who has worked on a structural steel project has been asked — sometimes years later — to produce documentation that a specific weld was made in conformance with its WPS. The project is complete, the welder has moved on, and the structure is in service. The only answer that satisfies a forensic investigation, a warranty claim, or an AISC audit is a contemporaneous inspection record.

AWS D1.1:2025 assigns the CWI specific verification responsibilities: visual inspection, parameter verification, welder qualification confirmation, and NDE oversight. The daily weld inspection report is where those responsibilities become a durable record. Getting the format and content right is not bureaucratic overhead — it's the CWI's professional evidence that the work was done correctly at the time it was done.

What AWS D1.1:2025 Requires the CWI to Verify

AWS D1.1:2025 defines inspection responsibilities in Clause 8 (inspection) and references pre-weld, in-process, and post-weld activities. The CWI is expected to verify:

Before welding:

  • Welder is qualified for the process, position, and base metal category (qualification records on file)
  • WPS is applicable to the joint being welded and accessible to the welder
  • Base metal identification matches the WPS and approved material
  • Joint fit-up is within WPS and code tolerances (root opening, bevel angle, root face)
  • Preheat is at or above the WPS minimum on both members

During welding:

  • Welding parameters (amperage, voltage, travel speed) are within WPS limits
  • Interpass temperature does not exceed WPS maximum before each pass
  • Electrode or wire classification and lot matches the WPS
  • Shielding gas type and flow rate confirmed (for FCAW-G, GMAW, GTAW)
  • Bead sequence follows the WPS if a specific sequence is specified

After welding:

  • Visual inspection of completed weld against AWS D1.1:2025 Table 9.1 acceptance criteria
  • NDE performed per the QC plan and project specification
  • Any repairs are documented, re-welded, and re-inspected

Each of these activities must appear in some form on the inspection record. Not every parameter needs a separate line — but the record must be complete enough that a reviewer can confirm the weld was made in compliance with the WPS.

Core Fields of a CWI Daily Weld Inspection Report

Header Information

  • Date — the actual date of inspection, not the date the record is completed
  • Project name and number — ties the record to the contract documents
  • Location/area — building grid, floor, module, or other location description
  • CWI name and certification number — AWS CWI certification number, expiration date
  • Inspector's signature — the CWI signs each daily report

Per-Joint Weld Records

For each weld or weld group inspected, the record should capture:

  • Mark/joint number — the weld identifier that appears on the shop drawing or weld map
  • Joint type — fillet, CJP groove, PJP groove, plug, slot
  • WPS number — the specific WPS governing this joint
  • Welding process — SMAW, FCAW-G, GMAW, SAW, GTAW, or combination
  • Welder ID — the welder's stamp or identification number (not just name — stamps are the traceability link)
  • Electrode/wire — A5-series classification, heat/lot number, diameter
  • Preheat verified — temperature measured, method used (contact pyrometer, temp crayon), location of measurement
  • Interpass temperature max verified — for multi-pass joints; temperature and method
  • Visual inspection result — accept, reject, or conditional
  • NDE method and report number — if applicable, references the separate NDE report
  • Repair noted — if any, repair WPS number, re-inspection result, disposition

Parameter Spot-Check Records

Not every pass on every weld needs measured parameter documentation in low-risk applications, but the CWI should periodically record actual amperage, voltage, and travel speed. For high-consequence welds (demand-critical seismic welds, fracture-critical members, connections on the critical load path), parameter documentation should be more systematic.

When parameters are recorded, they should be tied to the joint number and the pass number so any deviation can be evaluated against the WPS and PQR envelope.

Daily Summary and Signature

The report closes with:

  • Total number of welds inspected
  • Number accepted, rejected, conditional
  • Outstanding NDE or repairs pending
  • CWI signature and AWS certification number
  • Any notable issues, code questions raised, or engineering holds

Connecting the Daily Report to the WPS Library

The daily inspection report is only as useful as the WPS it references. If the WPS number recorded on the report doesn't match a retrievable WPS with a supporting PQR, the inspection record proves nothing about code compliance.

Effective QC systems link daily inspection records to:

  1. Welder qualification records — confirming the welder was qualified at the time of welding, for the position, process, and base metal used
  2. WPS documents — with the supporting PQR referenced by number
  3. Material certifications (MTRs) — for the base metal used on the joint
  4. Filler metal certifications — the heat/lot recorded on the daily report should trace back to a certificate of conformance

When an auditor or project engineer requests an audit packet for a specific joint, all four of these documents plus the daily report and any NDE reports should be retrievable together. Common Deficiencies Found in Daily Inspection Records

Based on AISC certification audits and third-party QC reviews, the most frequent deficiencies in weld inspection daily reports are:

Missing welder ID stamps: The welder's name appears but not their stamp number. The stamp is the link between the weld and the qualification record — a name without a stamp is not traceable.

Blank preheat fields: The CWI assumed preheat was adequate because the shop was warm, but no measurement was taken and recorded. For steels with higher carbon equivalents (A572 Grade 65, A913 Grade 65, A514), this is a material finding.

WPS numbers not recorded: The record says "FCAW-G" without a WPS number. Without the WPS number, there is no way to confirm the parameters used were within a qualified envelope.

NDE results not cross-referenced: The daily report says "UT performed" but the UT report number is blank. The UT records exist somewhere but cannot be retrieved without the report number.

Repair documentation separated from original record: The original weld inspection shows a reject; the re-inspection record is on a separate form that is not linked back. Reviewers cannot easily confirm that every rejected weld was repaired and accepted.

Date inconsistency: The date on the record does not match production logs, electrode traceability records, or welder sign-in sheets. This is a credibility problem in a forensic review.

Special Documentation Requirements for High-Consequence Welds

For welds on seismic force resisting systems (per AISC 341), fracture-critical members, or owner-designated critical connections, the inspection record requirements often exceed the AWS D1.1 baseline:

  • All passes documented — not just a post-weld visual summary
  • All parameters recorded — amperage, voltage, and travel speed for each pass
  • Full NDE on every weld — not sampling rates
  • Pre-weld hold point sign-off — the CWI or special inspector signs off before welding begins, not after
  • Third-party review — in some jurisdictions, the special inspector's records are reviewed by the engineer of record before the weld is released

The project specification governs these requirements. The CWI should review the QC plan before the first production weld begins — not after a nonconformance is discovered.

Digital vs. Paper Daily Reports

Paper forms remain common on structural steel projects, particularly for field erection. Their advantage is that they can be signed in the field by the inspector without electronic infrastructure. Their disadvantage is that they are not searchable, cannot auto-populate WPS data, and are susceptible to loss.

Digital inspection records — whether spreadsheet-based or in purpose-built QC management software — allow the CWI to populate joint type, WPS number, and welder ID from a database, reducing transcription errors and ensuring that every required field is present before the record is saved. They also enable real-time reporting to the project engineer or owner.

When evaluating digital tools, confirm that the system timestamps records at the time of entry, preserves an unalterable audit trail, and can export to PDF for long-term archiving.

Practical Tips for CWIs in High-Volume Production Environments

In a busy fabrication shop with multiple welders running simultaneously, keeping inspection records current is a real challenge. Strategies that work:

Zone-based inspection assignment: Assign the CWI responsibility for specific bays or work cells, not ad hoc spot checking across the whole shop floor. This concentrates coverage on a manageable volume.

Pre-completed header blocks: Print daily forms with project number, CWI name, and WPS references pre-populated. The CWI fills in joint-specific data — not boilerplate — in the field.

End-of-shift reconciliation: Before leaving, the CWI reconciles the number of welds made (from production logs) against the number of welds inspected (from the daily report). Any gaps trigger a re-inspection before the shift ends.

Welder stamp logs: Keep a running log of which welder stamp was applied to which joints each day. This cross-reference catches gaps in the inspection record and provides a backup traceability source.
