High-Strength GMAW/FCAW Fillers (ER80S, E81T) for Structural WPS

WPS qualification and documentation requirements for high-strength GMAW and FCAW filler metals — ER80S, ER90S, E81T-class — when welding A572 Gr.65, A514, and other higher-yield structural steels under AWS D1.1:2025.

New to procedures? Start with WPS welding: what a welding procedure specification is, with a filled-in example.

High-Strength Steel Means Matching Filler — Usually

The overwhelming majority of structural steel welding uses GMAW wire and FCAW electrodes in the ER70S or E7xT class — 70 ksi minimum tensile strength — matched to A36, A572 Grade 50, A992, and similar common structural grades. But fab shops working on heavy-column connections, high-yield HSLA grades, or quenched and tempered plate regularly encounter the need for higher-strength filler metals.

The trigger is almost always the base metal. When a structural engineer specifies A572 Grade 65, A913 Grade 65, A514 (Grade B or Grade Q), or HPS 100W for bridge work, the design may require filler tensile strength that exceeds the E70/ER70 class minimum. Moving to ER80S-D2, ER90S-G, E81T-K2, E101T-type, or similar electrodes requires updated WPS qualification, preheat controls, and inspection procedures.

Filler Metal Classes Above E70/ER70

GMAW Wire

For GMAW solid wire above the standard ER70S classification, the AWS A5.28 specification covers low-alloy steel electrodes and rods for GMAW of high-strength steels. Common options include:

  • ER80S-D2: 80 ksi minimum tensile strength; low-alloy (Mn-Mo composition); used for A572 Grade 65 and similar higher-yield applications.
  • ER90S-D2: 90 ksi minimum; used for A514 and similar quenched and tempered steel applications.
  • ER100S-G: 100 ksi minimum; composition not fully specified (the -G suffix means "general" composition), used for higher-yield structural steel.

Note that ER80S-D2 and ER70S-6 have different A-numbers under the AWS filler metal classification system. The A-number reflects the chemical composition of the deposited weld metal, and a different A-number is an essential variable under AWS D1.1:2025 Table 6.6. A WPS qualified with ER70S-6 does not cover production welding with ER80S-D2.

FCAW Wire

High-strength FCAW electrodes follow AWS A5.29 (low-alloy steel electrodes for flux cored arc welding). Key classifications for structural work:

  • E81T1-K2C/M: 80 ksi minimum tensile; gas-shielded, all-position capable; the K2 suffix indicates Ni-Mo composition for notch toughness. Widely used for demand-critical welds in seismic applications requiring CVN toughness.
  • E101T1-K3C/M: 100 ksi minimum tensile; used for A514 and high-strength structural applications.
  • E91T1-K2: 90 ksi minimum tensile; used for A514 base plate to A572 Gr.65 combination joints.

Note on A5.36: AWS D1.1:2025 Table 6.6 Row 4 dropped A5.36 from the previously allowed GMAW/FCAW classification group. Electrodes designated per A5.36 now require specific treatment as essential variables. If your shop has shifted to A5.36-designated FCAW electrodes, confirm WPS coverage is current.

Essential Variable Requirements Under Table 6.6

When switching to or qualifying a new high-strength GMAW or FCAW electrode, the essential variables that trigger requalification are:

F-number change: The F-number groups electrodes by usability characteristics. GMAW solid wires fall under F-number groups and FCAW electrodes under their own groupings. A change to a different F-number group requires a new PQR or an existing PQR that covers the new F-number.

A-number change: The A-number reflects deposited weld metal composition. ER80S-D2 (Mn-Mo alloy) and ER70S-6 (plain low-carbon) have different A-numbers. This change is essential and requires a new PQR.

Minimum preheat and interpass temperature: High-strength filler metals are often used on higher-strength, higher-carbon base metals that require elevated preheat. The WPS preheat specification must cover both the base metal (per carbon equivalent or direct table lookup) and any preheat requirements specified by the filler metal manufacturer. A reduction in minimum preheat below what was used on the PQR is an essential variable change.

Maximum heat input: For high-strength base metals like A514, excessive heat input degrades the HAZ toughness and yield strength by tempering the quenched microstructure. Many WPS documents for A514 explicitly limit maximum heat input. AWS D1.1:2025 Table 6.8 supplementary essential variables govern when CVN testing is required, and once CVN is in scope, heat input becomes an essential variable that cannot be exceeded without requalification.

Prequalification Limitations for High-Strength Fillers

AWS D1.1:2025 Clause 5 prequalified WPS status applies to a defined list of base metals and electrodes. High-strength GMAW and FCAW electrodes above the ER70S/E7xT class are generally not on the Clause 5 prequalified electrode list. Before using an ER80S-D2 or E81T-K2 electrode on a WPS claimed as prequalified, verify against the current Clause 5 approved electrode list in AWS D1.1:2025.

If the electrode is not on the prequalified list, the WPS requires a supporting PQR under Clause 6 regardless of how the joint design is otherwise handled. This is a common source of WPS nonconformance on projects: a shop treats the joint as prequalified because the groove geometry meets Clause 5 criteria, but the high-strength electrode takes the procedure out of prequalified scope.

Preheat and Interpass Controls in Production

High-strength GMAW and FCAW electrodes are typically deployed on higher-carbon or alloy-heavy base metals, and the preheat requirements increase with both base metal carbon equivalent and plate thickness. For A514 and similar Q&T steels, preheat commonly runs 200°F–400°F [95°C–205°C] depending on thickness. For A572 Grade 65 HSLA steel, preheat may be moderate but higher than for Grade 50 of the same thickness.

Key production controls:

Electrode storage: Low-alloy GMAW and FCAW electrodes are susceptible to moisture pickup. Storage and handling per the manufacturer's recommendations (sealed spools, climate-controlled storage) reduces hydrogen pickup. For critical applications on high-strength base metals, verify electrode lot certificates against AWS A5.28 or A5.29 diffusible hydrogen classifications (H4, H8, H16). Use H4 or H8 classification electrodes for the best hydrogen control.

Maximum interpass temperature: Many high-strength structural steels — especially A514 — require strict maximum interpass temperature limits to avoid overheating the HAZ. Document the maximum interpass temperature on the WPS and verify during production with a contact pyrometer or temperature-indicating crayon at each pass.

Travel speed and wire feed speed controls: High-strength FCAW electrodes achieve their mechanical properties within a specific range of heat input. Running excessively hot (high wire feed speed, slow travel speed) can produce weld metal that fails tensile tests due to overtempered microstructure. The WPS amperage, voltage, and travel speed ranges must be followed in production, not just recorded on paper.

WPS Documentation Checklist for High-Strength Fillers

A WPS for high-strength GMAW or FCAW electrode should include:

  • Electrode classification per AWS A5.28 (GMAW) or A5.29 (FCAW), including the full designation (e.g., E81T1-K2C-H4)
  • F-number and A-number derived from the electrode classification
  • Shielding gas type, composition, and flow rate range (for FCAW-G)
  • Preheat and minimum interpass temperature (by base metal type and thickness)
  • Maximum interpass temperature (critical for A514 and high-yield Q&T steels)
  • Amperage, voltage, and wire feed speed ranges
  • Maximum heat input, if CVN supplementary essential variables apply
  • Supporting PQR number (required for all high-strength FCAW/GMAW electrodes not on the Clause 5 prequalified list)

Qualified Position and Thickness Ranges

The PQR for a high-strength GMAW or FCAW WPS establishes the qualified base metal thickness range and position range per the rules in AWS D1.1:2025 Clause 6. Qualification on a given plate thickness qualifies a range of thicknesses (unlimited on the thicker side for groove welds when certain conditions are met, and down to one-half the test plate thickness on the thinner side). Qualification in a given position extends to other positions per the position qualification table.

For shops running high-strength FCAW on thick plate in horizontal or flat position (1G/2G), confirm the position range covers the production joints before starting fabrication. A PQR welded in the flat position does not qualify overhead welding without additional qualification testing.

FAQ

Frequently asked.

When is a high-strength GMAW or FCAW filler required instead of an E70-class electrode?
When the structural design requires matching filler metal strength, or when the base metal yield strength exceeds what the standard E70/ER70-class filler can match. For A572 Grade 65 (65 ksi yield), A913 Grade 65, or A514 (100 ksi yield), the design engineer typically specifies a minimum filler tensile strength. Check the design drawings and WPS specification before selecting electrode class.
Does switching from ER70S-6 to ER80S-D2 on a GMAW WPS require requalification under AWS D1.1:2025?
Yes. A change in filler metal F-number or A-number is an essential variable under AWS D1.1:2025 Table 6.6. ER70S-6 and ER80S-D2 have different A-numbers (different weld metal composition) and potentially different F-numbers. This change requires a new PQR — or you can demonstrate coverage through an existing PQR qualified with the higher-strength filler.
Can an E81T-1 FCAW electrode be used on a prequalified WPS under AWS D1.1:2025 Clause 5?
Prequalified WPS status under Clause 5 is limited to specific approved electrodes listed in the prequalified electrode table. Check the current AWS D1.1:2025 Clause 5 approved electrode list for FCAW. Some high-strength FCAW electrodes are not on the prequalified list and require PQR qualification under Clause 6 before use on structural steel.
What CVN requirements apply to ER90S or E101T electrodes when used in demand-critical welds?
For demand-critical welds under AWS D1.8 (seismic applications), the filler metal must meet specified CVN requirements at the test temperature defined in the project specification. High-strength filler metals must be evaluated per the notch toughness supplementary essential variables in AWS D1.1:2025 Table 6.8 if CVN testing is required for the procedure qualification.
